Aluminum extrusion is a manufacturing technique where an aluminum billet is pushed through a steel die to create a component with a consistent cross-section. This method can yield aluminum extrusions with intricate cross-sectional designs. The process starts with the aluminum alloy billet, which is heated to 700 degrees Fahrenheit for soft alloys or 930 degrees Fahrenheit for hard alloys. Although the melting point of aluminum is 1220 degrees Fahrenheit, the billet remains solid while being softened by the elevated temperature.

The predominant method of aluminum extrusion is direct extrusion, where the heated billet is compelled through a fixed die by a dummy block activated by a hydraulic ram. In contrast, indirect extrusion involves a die situated within a hollow ram, which moves along with the die through the stationary billet, forcing the aluminum into the ram and shaping it according to the die’s design.

Aluminum extruders operate under substantial hydraulic pressures, ranging from 100 to 15,000 tons. The production rate of aluminum extrusions is influenced by the specific composition of the aluminum alloy. For soft alloys, extrusions can be produced at a speed of up to 180 feet per minute when the cross-section is simple. However, for harder alloys and more complex shapes, the production rate may decrease to as little as two feet per minute.

The aluminum extruder can generate continuous sections measuring up to 200 feet in length with each pass. The extrusions are then cooled either naturally or through air/water cooling methods. Following the cooling stage, the extrusions are transferred onto buggies and placed in ovens for the final treatment phase. During this phase, the temperature is raised to approximately 400 degrees Fahrenheit and maintained for 8 to 10 hours. This heat treatment process is essential for achieving the full hardness properties of the aluminum.
